The challenge
The client was working on a project requiring roughly 1,380 sets of black 75mm anti-glare
housing kits. They had already sent samples to the designer three times and the lighting effect
was still not accepted. Working without direct contact with the housing manufacturer, two attempts to
fit their own lenses had also failed — the lenses did not match the housing. With the project schedule
and shipping window closing, they needed a solution quickly.
What we supplied
The original configuration used a reflector. We recommended upgrading to a matched lens
to solve the uneven light spot and poor distribution.
Why a lens fits this application: a lens controls light by refraction, integrating
the beam so the pool of light falls off smoothly from centre to edge, with virtually no secondary spots
or hard brightness boundaries. A reflector concentrates light by reflection — the centre is strong but
edges tend to show cut-off lines or halo artefacts, and overall uniformity is lower.
- Lens — round, even light spot with natural transitions. Best for artwork lighting,
dining tables and bedside accent lighting. - Reflector — punchier centre. Better suited to wall washing or geometric lighting
where a defined contour is wanted.
Matching the lens to the housing geometry — rather than fitting a generic lens — is what resolved the
problem.
The result
The revised sample passed designer approval and won the order. First batch: 300 pieces
(36° lens 150 pcs, 15° lens 150 pcs). Full project quantities were 10W 36° — 700 pcs, 6W 15° — 296 pcs,
and 2W 12° — 138 pcs.
What this shows
When a sample keeps failing at the design stage, the problem is usually a component mismatch rather
than the housing itself. Getting the light source, optic and housing matched as a set — from the
manufacturer who knows the housing geometry — shortens approval cycles and protects the project schedule.
